Direct-Drive Retrofit Assessment: Data to Gather Before a Quote
A practical site-data checklist for evaluating a possible direct-drive retrofit of a cooling tower, mixer, conveyor, or other industrial machine.
A direct-drive retrofit changes the relationship between the motor and the driven machine. This guide lists the information to gather before asking a supplier to assess one. It does not claim that a retrofit will fit, save energy, reduce maintenance, or pay back.
Record the existing drivetrain
Photograph the motor and gearbox nameplates. Record motor power, rated speed, supply, duty, service factor if shown, gearbox ratio, output speed, mounting, shaft details, and any coupling or jackshaft arrangement.
Also record how the machine is actually operated. A nameplate does not describe the full load profile. Capture starts, stops, speed changes, loaded and unloaded operation, seasonal conditions, and any overload or jam events that are relevant.
Measure the driven machine
For a fan, document the fan type, diameter, blade pitch, hub, required airflow or process duty, and current operating range. For a mixer, record the vessel, material behavior, impeller, viscosity range, batch cycle, and starting condition. For a conveyor, describe the belt or drum, material, incline, loading, start frequency, and required stopping behavior.
Provide the equipment drawing, foundation, available envelope, shaft or flange details, bearing arrangement, surrounding structures, and service access. A direct-coupled motor can change bearing loads and structural reaction forces, so the machine and support structure need review.
Compare the complete system
Compare the existing system and proposed arrangement at the same useful output and operating conditions. Include motor, gearbox, drive, cooling, and auxiliary losses where measured or available. Do not infer a system-efficiency improvement from motor type alone.
Consider both benefits and trade-offs. Removing a gearbox removes that component from the drivetrain, but the replacement may need a different frame, bearing arrangement, foundation, drive, protection, or maintenance plan. The actual effect depends on the equipment and the chosen design.
Check controls and commissioning
Specify the supply, drive, speed-control method, feedback, cable length, braking or stopping needs, and integration with the existing control system. Confirm drive sizing and protection against the selected motor data and machine duty.
Agree a commissioning plan that includes mechanical alignment, direction, unloaded checks, loaded operating points, protection settings, and acceptance limits. Define who performs each check and what records will be supplied.
Retrofit inquiry checklist
- Motor and gearbox nameplates and existing drawings.
- Measured output speed, load profile, starts, stops, and operating hours.
- Driven machine data and required process output.
- Mounting, shaft, foundation, bearing loads, envelope, and service access.
- Supply, drive, controls, environment, and protection requirements.
- Baseline measurements and proposed acceptance criteria.
- Destination, quantities, shutdown window, and required documentation.
Ask the supplier to identify the proposed model, supporting evidence, installation changes, and quotation assumptions. Treat savings, maintenance changes, compatibility, and delivery as unconfirmed until supported by project data and written terms.
Share your target torque/speed, OD/ID or IEC frame envelope, or reference part number to initiate a project-specific engineering and RFQ scope review.
